tar errors out and stops emerge but you can manualy ungzip it and gzip it, but then the md5sum is messed

I just re-fetched and compared the md5sums of the files, the one that is in the cvs tree is correct. As there hasnt been any changes to xfree of late I would say your download was corrupted. 

Please remove the file and try to re-download

don't just look at the md5sum, that was correct, try to decompress it

It works here. 

Manually (tar xzf) or with ebuild xfree-4.3.0-r5.ebuild unpack

I even re-downloaded the archive again.

Verified things are correct. Please try other servers.
