What I can't understand is that glibc-2.5 merged fine previously:

However since hitting this failure when r2 went stable, I tried remerging the currently installed version, and it also fails to build with the same error.

Just tested merging r1 and that fails in the same way too. Build logs for all version are @ http://atj.pulsewidth.org.uk/gentoo/

if a file is too big, then you simply compress it

This turned out to be an RLIMIT_NOFILE issue.
