after emerge sync; and emerge portage; the emerge -pu world states that zlib is masked by missing keyword.
there are no files/entries in /etc/portage/* 
did rm -r /usr/portage and emerge sync again, but same result.
emerge of other packages (not dependant on zlib) work fine.
I tried changing mirror sites too but same result.

You forgot to include the output of. 'emerge info'

yes, i can't get it off the box as i've unmerged zlib..

but:
kernel 2.6.14-hardened-r5
python 2.3.4-r1 ;2.4.2

DISTDIR=/usr/portage/distfiles
PORTDIR=/usr/portage
PORTAGE_TMPDIR=/var/tmp

I've tried it with blank /etc/make.conf but no change..

what kind of checks does emerge do to find out that it's masked?

problem can  be fixed by modifying ebuild file and adding in inheritance statement "multilib" word..
